Hi,
If you activate your pass right away from Narita Airport, use it to go down to Kansai and return, then the cost of the Pass would be covered. If you are leaving Japan within the 7th day, then of course you can use it to go back to Narita Airport. As to why you are going down there to Osaka, which is like a clone of Tokyo, it is still unclear. If you have something specific to do there or someone to see then it is easy to understand, otherwise the real gems in the area are Kyoto and Nara. You can still see Osaka at night when the whole place becomes alive, such as at Dotonbori, plus the night views from the Umeda Sky Bldg, and Abeno Harukas Bldg are wonderful.

Best of luck!
